THE COIL

To make this vital part of the electromagnet you will need to obtain about 3.0kg of 0.71mm self bonding magnet wire.

You will also need some insulating material for the coil and this can be either electrical paper or alternatively Kapton tape. Tape may be the easiest method for a one-off coil.

If self-bonding wire is not available then you will also need to obtain some epoxy potting resin or coil varnish.

To form the coil you will need to construct a coil former. This can be made from wood for a one-off coil.

The magnet wire is preferably of the heat bondable type (also refered to as self bonding wire).  Suppliers of this wire, especially in small quantities, may be a little hard to find.  However the following company will supply self bonding wire in quantities as small as 1 kg:

Insulation Paper:
To ensure that the coil is well insulated from the magnet body it needs to have an outside covering of insulation paper. It is recommended to use electrical paper about 0.25mm thick. Either "DMD" or "Nomex" would be suitable.  Nomex has a higher temperature rating (220ºC), but DMD is rated to 155ºC (and up to 235ºC intermittently) which is more than adequate for the Handyman Magnabend.  Both these papers are available to purchase, by the metre, from:

Kapton Tape
:
Kapton tape is an excellent alternative insulator and is available in rolls of various widths. In order to be able to wrap the tape around the coil then the roll will need to fit through the coil and hence cannot be any wider than 33mm however a width of 25mm is suggested.
This tape is available from RS Components, Element14, eBay or Amazon.  A 25mm x 33m long roll will cost around $15.

Coil Former:
The coil former can be made from any suitable wood. Plywood would be a good choice for the cheek plates.

Some dimensions of the coil former need to be slightly different depending on whether you are using paper insulation or Kapton tape.  Please contact me first.

Note:

After placing the finished coil into the magnet body and tightening all the bolts, check that the coil is well insulated from the magnet body using a megger meter.  If you don't have a megger meter then at least make sure that your machine is powered from a mains circuit that has earth leakage protection (RCD).
Thus when the machine is powered up any leakage to earth will be detected by the RCD unit which will  interupt power much quicker than a fuse and will prevent wires in the vicinity of the short getting melted, and thus there will be a good chance that your coil can be repaired.
